The address has to fit
A shipping label needs a flat area with clear margins. On a curved pillow form that means designing the label zone into the flat panel from the start and keeping artwork out of it.

The closure has to hold
A friction tuck is not enough for the mail. An adhesive strip, a tamper-evident seal or a glued flap is what stops the pack opening in a sorting machine.

The board has to survive
Solid board dents. For anything beyond flat, robust contents, E-flute gives the crush resistance the journey demands.

The dimensions have to earn their rate
Carriers price in bands. A few millimeters over a threshold can move a whole shipment into a higher tier, which costs far more over a year than the packaging does.

This pack is the first physical contact a customer has with the brand. Inside printing and a clean tear line cost very little and change that moment entirely.

Mailer or envelope
A pillow mailer keeps the three-dimensional pillow form and gives the contents room. It suits anything with depth — a small jar, a boxed item, a folded garment.
A pillow envelope is the flatter cousin: enough curve to be recognizably a pillow pack, shallow enough to go through a letter-rate slot in some networks. For cards, jewelry on a backing card and flat samples, that difference can halve the postage.

Can a pillow mailer go through the post unpacked?
That is what this specification is for — a sealed closure, an address panel and board chosen for the journey. A shelf pillow box sent as-is will usually arrive open and dented.
Do I need corrugated for a mailer?
Only if the contents need protection. Flat, robust items travel fine in a heavy solid board. Anything fragile or with depth is better in E-flute.
Will it qualify for a letter rate?
Sometimes, for the flatter envelope format, but thresholds vary by country and carrier. Give us your destination markets and we will size against the tightest limit rather than assume.
Can I print inside the mailer?
Yes, and it is worth it. The inside face is the first thing the customer sees on opening, and printing it is one of the cheapest brand improvements available on a mailer.
Are tamper-evident closures worth the extra?
For higher-value contents, yes — visible interference protects both you and the customer in a dispute. For low-value goods a plain adhesive strip is usually sufficient.
Can returns be handled with the same pack?
A second adhesive strip lets the customer reseal and return the item in the original pack. It adds a small cost per unit and removes a step from your returns process.
Can I print a return address on the mailer?
Yes, and it is worth doing — it costs nothing extra on a box already being printed and it saves a label on every return. Keep it clear of the area your shipping label will cover.
How well do adhesive strips hold in cold weather?
Standard peel-and-seal adhesive loses tack below a few degrees. If you dispatch through a cold warehouse or in winter, tell us and we will specify an adhesive rated for it.
Do pillow mailers work in automated sorting?
A sealed, evenly filled mailer generally does. A partly empty one that flexes can jam or be rejected, which is another argument for sizing the pack to the contents rather than generously.
Can the mailer carry a tamper-evident seal and still be reusable for returns?
Yes, with a second adhesive strip below the first. The customer opens along the tamper line and reseals with the second strip, which keeps the returns journey in the original pack.
