A large pillow box is not a medium one enlarged. The pillow format holds its shape through the tension of the curved ends, and as the flat panel grows, that tension has proportionally less influence over the middle of the box. Left unaddressed, the result is a pack that bows inward across the face — which looks like a fault even when nothing has failed.
Getting a large format right means heavier board, a revised tuck radius, and sometimes an internal support. All three are specification decisions we make against the actual contents rather than the dimensions alone.

Why large pillow boxes bow, and what stops it
The curved end tucks pull the two flat faces toward each other. On a small box that tension is distributed across a short span and the faces stay flat. On a long box the same tension acts over a much greater distance, and the middle of each face pulls inward.
Three things counter it. A heavier board resists the deflection. A wider tuck radius reduces the inward pull at the ends. And contents that fill the box — a folded garment, a fitted insert — hold the faces apart from inside. The most robust large boxes use all three.

Handles, ribbons and how people carry it
At this size the box stops being something dropped into a bag and becomes something carried. That changes the design brief: a die-cut handle or a ribbon carry loop turns the pack into its own gift bag, which retailers value because it removes a bag from the transaction.
A handle has to be engineered rather than added — the cut has to sit where the board can take the load, which on a pillow box means reinforcing the area or moving the handle onto a separate applied element.

How large can a pillow box be?
Large enough for a folded garment comfortably. Beyond that the format starts working against you, and we will say so — a badly proportioned pillow box is worse than a well-made carton.
My large boxes bow in the middle. Can that be fixed?
Yes, usually by increasing the board weight and widening the tuck radius, and sometimes by adding a simple internal pad. It is a design problem rather than a manufacturing fault.
Can a large pillow box ship on its own?
In E-flute corrugated, generally yes. In solid board it needs an outer or a padded mailer. Check the flat panel is big enough to carry the shipping label cleanly.
Do I need an insert?
If the contents move, yes. A large box with a small item inside looks careless. A pad, a divider or a fitted cradle solves it and is quoted with the box.
Are handles available on all sizes?
They make sense from medium upward and are most useful here. The handle location has to be engineered against the board and the weight, so send us the filled weight when you ask.
What board weight should I ask for?
Rather than choosing a number, tell us the contents and their weight. We will specify a board that holds shape without fighting the tuck, and show it to you on a physical sample.
How many large boxes fit on a pallet?
Flat-packed, several thousand depending on the board and the format. We confirm the pallet configuration with the quote so you can plan the receiving space before delivery rather than after.
Can a large pillow box carry a handle and a window?
Sometimes, and it needs checking rather than assuming. Both remove material from the same flat panel, and together they can take enough stiffness out of the face that the pack bows. We will say if the combination will not hold.
Does a large box need a heavier insert as well as a heavier board?
Often, yes. On a long span the insert is doing structural work as well as presentational work, holding the faces apart from inside. A flimsy pad in a large box achieves neither.
Is there a point where a rigid carton is simply cheaper?
Yes, once the board weight and the internal structure needed to make a pillow box work start to approach a straightforward tuck-end carton. We will tell you when you have reached it.
