Why Pillow Boxes Pop Open
It is the most common complaint we hear about pillow boxes bought elsewhere, and the instinctive fix — a stiffer board — is usually the thing making it worse.
How the closure actually works
A pillow box has no glue and no lid. It stays shut because the two curved end tucks are cut slightly shorter than the arc they have to close over, so folding them puts the board under tension and that tension holds them in place.
That is elegant, and it is also fragile in a specific way: the tension depends on a relationship between the board, the tuck radius and the depth of the pack. Change any one of those without adjusting the others and the closure stops working.
The four causes, in order of how often we see them

The board is too heavy for the size
A stiff sheet resists the curve and pushes the tuck back out. On small boxes this is by far the most common cause, and dropping a weight fixes it immediately.

The pack is overfilled
Contents pressing outward increase the depth the tuck has to close over. If the box was sized to the product empty and the product settles taller, the geometry no longer holds.

The tuck radius is wrong
Usually because a dieline was scaled from a different size rather than drawn for this one. Scaling a pillow box does not scale the closure.

The crease is too shallow
A manufacturing tolerance rather than a design fault. Under-creased board springs back and fights the fold.
What to check before you reorder
- Fold an empty box and see whether it holds — if it does, the problem is fill
- Compare the board weight against the size; small boxes want lighter stock
- Look at whether the dieline was drawn for this size or scaled from another
- Press along a crease — if it springs back visibly, the crease is too shallow
- Try it in the conditions it will actually be stored in, not just at a desk
When it is not the box
Sometimes the closure is fine and the environment is not. Humid storage softens board and reduces its spring; a cold stockroom makes it stiffer and harder to fold cleanly. Neither is a manufacturing defect, and both are worth eliminating before you change a specification.
The other non-box cause is packing method. A box packed tightly into an outer carton with pressure across the tuck ends will work itself open in transit no matter how well the closure is engineered. Repacking with the tucks facing inward usually solves it.
What to ask a supplier
Ask whether the dieline was drawn for your dimensions or scaled from an existing one. Ask what board weight they have specified and why. Ask for a physical sample and fold it yourself, with your product in it, before you commit to a run.

Diagnosing it from the symptom
Which of the four causes you have is usually identifiable from how the failure presents.

Questions this raises
Should I ask for a heavier board?
Usually not. On small and medium boxes a heavier board resists the curve harder and makes the popping worse. Dropping a weight and widening the tuck radius is more often the fix.
Can a pillow box be glued shut instead?
It can, and for postal packs it should be — an adhesive strip or a glued flap is standard there. For retail, gluing removes the reusability that makes the format attractive.
Is it a manufacturing fault?
Sometimes, if the crease depth is out of tolerance. More often it is a design mismatch between board, size and depth, which is a specification issue rather than a production one.
Will it settle once the boxes have been stored a while?
No. Board relaxes slightly over time but not enough to change a closure that is wrong. If an empty box does not hold on day one, it will not hold later.
